Fuel-to-Warm Methodology: Optimization Tool for Distributing Waste Heat during Warm-Up within the Powertrain System

The heat generated by an internal combustion engine must be dissipated to maintain acceptable component temperatures throughout the entire powertrain system under all operating conditions. However, under cold start conditions it is beneficial to retain this available heat to achieve faster warm-up in order to reduce fuel consumption. In modern engines there are several components in the coolant circuit that are used to accelerate the warm-up of sub-system fluids such as the engine oil, transmission oil and axle oil. The magnitude of the fuel consumption reduction will depend on how these rapid warm-up devices are arranged, combined and controlled. This paper describes a methodology that was developed to optimize the distribution of coolant heat in the powertrain system during warm-up. A comparative study can be performed to optimize the arrangement of each heat exchanger in any given powertrain system to minimize cost and time early in development.

Compressor Sizing for a Battery Electric Vehicle with Heat Pump

With the demand of growing cooling requirements of fast charging and new thermal architecture design in battery electric vehicles, the automotive industry is exploring electric compressors of large displacement. Compared with small and mid-size (displacement less than 33 cc) compressor, large (34-44 cc) and extra-large (45 cc and above) compressor products are used. This paper investigates the compressor sizing effect for heat pump (HP) system of A-Segment and D-Segment battery electric vehicles. The system performance is evaluated with large (34 cc) and extra-large (57 cc) compressors by considering energy efficiency, cabin thermal management and battery fast charging use cases.

Analysis of the Effect of Heat Pipes on Enhancement of HEV/PHEV Battery Thermal Management

Thermal management of lithium-Ion battery (LIB) has become very critical issue in recent years. One of the challenges for the design and packaging of the battery is to maintain the battery temperature within acceptable ranges and also reduce temperature gradients within the battery cells. Controlling the battery temperature is essential for the battery performance and the long-term battery life. Increased difference between battery cell temperatures can lead to non-uniform charging and non-uniform ageing of battery cells. The purpose of this paper is to investigate available technologies using heat pipes as a means of improving battery thermal management. Several studies have been conducted regarding the effect of heat pipes on battery temperature. However, in this paper we present a comprehensive study of heat pipes effects through transient analysis of a complete vehicle thermal model.

Development of a Robust Thermal Management System for Lead-Acid Batteries

Lead-acid batteries have been widely used in automotive applications. Extending battery life and reducing battery warranty requires reducing any deteriorating to battery internals and battery electrolyte. At the end of battery life, it is required to maintain at least 50% of its initial capacity [1,2]. The rate of battery degradation increases at high battery temperatures due to increased rate of electrochemical reactions and potential loss of battery electrolyte. For Lead-Acid batteries, an electrolyte solution consists of diluted sulfuric acid. Battery electrolyte/water loss affects battery performance. Water loss is caused by high internal battery temperature and gassing off due to battery electrochemistry. High temperatures, high charging rates, and over charging can cause a loss of electrolyte in non-sealed batteries. In sealed batteries, the same factors will cause an increase in temperature and pressure which can eventually result in the release of hydrogen and oxygen gases.

Porosity Characterization of Cast Al Alloys with X-Ray Computed Tomography andScanning Electron Microscope

Cast Al-Si alloys are widely used in automotive industry to produce structural components, such as engine block and cylinder head, because of the increasing demands in reducing mass for improved fuel efficiency. The fatigue performance of the castings is critical in their application. Porosity is highly detrimental to the fatigue behavior of cast Al-Si alloys. Therefore, accurate measurement of pore sizes is important in order to develop the correlations between porosity and fatigue strength. However, quantification of porosity is challenging and shows large variation depending on the measurement methods, particularly for micro-shrinkage porosity due to the torturous and complex morphology. The conventional metallographic image analysis method in the 2D polished surface often underestimates the actual pore size particularly when the porosity morphology is complex.

Novel Methodology to Compute Halfshaft Joint Forces and Virtually Simulate Powertrain Wiggle

Vibrations affect vehicle occupants and should be prevented early in design process. Powertrain (PT) wiggle is one of the well-known issues. It is the 3rd order lateral vibration, forced by half shaft inner LH/RH plunging tripod joints [1,2]. Lateral PT resonance (7-15Hz) occurs at certain vehicle speed during acceleration and may excite lateral, pitch and roll PT modes. Typically, PT wiggle occurs in speed range of 5-25kph. Vibration is noticeable on driver and passenger seats mostly in lateral direction. The inner half shaft joints are the major source of vibration. Unfortunately, existing MBD tools like Adams [3] are missing detailed tripod joint representation because of complex mechanical interactions inside the joint. At least three sliding contacts between tripod rollers and joint housing, lubricant inside the can and combination of rotation and plunging make the modeling too complicated.

A Novel Strategy for Sizing the Mechanical Pump in a Passenger Car Automatic Transmission

In recent decades, there has been a growing focus on improving overall vehicle efficiency and fuel economy due to growing customer awareness and more stringent environmental regulations. Effort has been placed on improving the engine efficiency and reducing the losses of the transmission and driveline. One essential component of this process is to correctly size the transmission oil pump as it is one of the main energy consumers in the powertrain. Conversely, the oil pump has a critical mission of ensuring reliable and high quality gear shift as well as supplying lubrication and cooling oil to various components in the transmission. This paper outlines a strategy to systematically understand and quantify the main requirements for sizing the oil pump to ensure adequate performance while minimizing the energy consumption of the pump. The proposed framework is a three-legged approach.

Modal Analysis Correlation of Battery Components and Battery Module

The battery cell unit and battery module constitute the building blocks for the battery pack in an electric vehicle. It is important to rigorously understand the vibration induced response of the battery pack as it is a prerequisite for the safety of an electric vehicle. An accurate finite element (FE) model plays a key role in predicting the dynamic response of the battery pack simulation. In this paper, finite element analysis (FEA) results are compared with the experimental set up of the battery components and a 60-cell battery module. Using orthotropic elastic constants instead of isotropic properties to model the fiber reinforced polymer (FRP) made battery components produced better modal results correlation. Modal frequency values for the brick components have been improved by 25% to 50%. For the battery module, swapping of mode shape behavior is observed between finite element model and experimental results.

Model Based Calibration Generation for Gasoline Particulate Filter Regeneration

Gasoline Particulate Filters (GPF) are widely employed in exhaust aftertreatment systems of gasoline engines to meet the stringent particulate emissions requirements of Euro 6 and China 6 standard. Optimization of GPF performance requires a delicate trade-off between fuel economy, engine performance and drivability. This results in a complex lengthy and iterative calibration development process which uses a lot of hardware resources. To improve the calibration process and reduce hardware testing, physics-based modeling of the GPF system is used. A 1-D chemical model supplemented with 3D CFD solver is utilized to evaluate pressure drop and soot burning performance characteristics of the GPF under engine dynamometer test conditions. The chemical kinetics of soot burning for the 1D model is developed using test data obtained from well controlled laboratory environment.

Global Market Gasoline Quality Review: Five Year Trends in Particulate Emission Indices

A gasoline’s chemical composition impacts a vehicle’s sooting tendency and therefore has been the subject of numerous emissions studies. From these studies, several mathematical correlation equations have been developed to predict a gasoline’s sooting tendency in modern spark-ignited internal combustion engine vehicles. This paper reviews the recently developed predictive tool methods and summarizes five years of global market fuel survey data to characterize gasoline sooting tendency trends around the world. Additionally, the paper will evaluate and suggest changes to the predictive methods to improve emissions correlations.

Effects of Oxygenates and Aromatics in Gasoline on Vehicle Particulate Emissions

There have been tremendous improvements in China fuel quality in recent years in conjunction with newly implemented vehicle emissions standards to combat air pollution. The focus of concern is particulate emissions from gasoline engines especially from high volume gasoline direct inject (GDI) engines, therefore the China 6 (GB 18351.6-2016) emission standard introduces strict PM/PN requirements. Because the fuel and vehicle are an integrated system, the composition of gasoline is one of the factors affecting PM/PN emissions. Ethanol and aromatics are widely used as octane boosters, changing the composition of China’s gasoline pool. In this study, two gasoline oxygenates, ethanol and methyl tert-butyl ether (MTBE), and heavy aromatic hydrocarbons were studied in vehicles with a GDI engines. Vehicle tests were performed on the Worldwide Harmonized Light Vehicles Test Cycle (WLTC).

Downsized Boosted Dilute Combustion, Exhaust Compounded (DBDC+EC) Experimental Engine Design, Thermodynamic Model Comparison, and Performance Potential Predictions

An experimental piston compounded engine was designed with guidance from thermodynamic modeling, then was built and tested to compare the model predictions to measured results. The piston-compounded concept has shown great potential for improvements in efficiency over current state-of-the-art light-duty engines through the use of an efficient second expansion process to more fully recover energy still present in the exhaust gasses, and was further developed into the Downsized Boosted Dilute Combustion, Exhaust Compounded (DBDC+EC) engine presented here. This paper documents some of the more unique design elements of this engine as well as a performance comparison between test data and modeling expectations. Ultimately, an experimental stoichiometric spark-ignited piston compounded engine was designed, five blocks were built, and collectively they were run for thousands of hours.

Lean-Stratified Combustion System with Miller Cycle for Downsized Boosted Application - Part I

Automotive manufacturers relentlessly explore engine technology combinations to achieve reduced fuel consumption under continued regulatory, societal and economic pressures. For example, technologies enabling advanced combustion modes, increased expansion to effective compression ratio, and reduced parasitics continue to be developed and integrated within conventional and hybrid propulsion strategies across the industry. A high-efficiency gasoline engine capable for use in conventional or hybrid electric vehicle platforms is highly desirable. This paper is the first to two papers describing the development of a combustion system combining lean-stratified combustion with Miller cycle for downsized boosted applications. The work was completed under a multi-year US DOE project. The goal was to define a light-duty engine package capable of achieving a 35% fuel economy improvement at US Tier 3 emission standards over a naturally aspirated stoichiometric baseline vehicle.

This paper is the second of two papers describing the multi-cylinder integration of a technology package combining lean-stratified combustion with Miller cycle for downsized boosted applications. The first paper describes the design, analysis and single-cylinder testing conducted to down-select the combustion system deployed to the multi-cylinder engine.

Fuel Effects on the Propensity to Establish Propagating Flames at SPI-Relevant Engine Conditions

In order to further understand the sequence of events leading to stochastic preignition in a spark-ignition engine, a methodology previously developed by the authors was used to evaluate the propensity of a wide range of fuels to establishing propagating flames under conditions representative of those at which stochastic preignition (SPI) occurs. The fuel matrix included single component hydrocarbons, binary mixtures, and real fuel blends. The propensity of each fuel to establish a flame was correlated to multiple fuel properties and shown to exhibit consistent blending behaviors. No single parameter strongly predicted a fuel’s propensity to establish a flame, while multiple reactivity-based parameters exhibited moderate correlation. A two-stage model of the flame establishment process was developed to interpret and explain these results.

On the Expansion of On-Board Diagnostics (OBD) to Electric Propulsion Systems in Battery Electric Vehicles

Currently the On-Board Diagnostics (OBD) requirements enforced by government agencies do not cover electric vehicles. Although the California Air Resources Board (CARB) mandates all light and medium duty vehicles and heavy duty engine dynamometer certified engines equipped with fossil fuel-powered engines, including all hybrid vehicles, must follow the OBD requirements in California Code of Regulation (CCR) 1968.2 and 1971.1, Battery Electric vehicles (BEVs), are exempted from OBD requirements. The legislators, such as CARB, have started to make proposals for on-board systems to monitor electric propulsion system health. In addition, there may be customer needs to obtain standard vehicle service information and the Original Equipment Manufacturers (OEMs) may also have the desire for common diagnostic strategies across different vehicle applications to lower the development costs.

Comparative Study between Equivalent Circuit and Recurrent Neural Network Battery Voltage Models

Lithium-ion battery (LIB) terminal voltage models are investigated using two modelling approaches. The first model is a third-order Thevenin equivalent circuit model (ECM), which consists of an open-circuit voltage in series with a nonlinear resistance and three parallel RC pairs. The parameters of the ECM are obtained by fitting the model to hybrid pulse power characterization (HPPC) test data. The parametrization of the ECM is performed through quadratic-based programming. The second is a novel modelling approach based on long short-term memory (LSTM) recurrent neural networks to estimate the battery terminal voltage. The LSTM is trained on multiple vehicle drive cycles at six different temperatures, including −20°C, without the necessity of battery characterization tests. The performance of both models is evaluated with four automotive drive cycles at each temperature. The results show that both models achieve acceptable performance at all temperatures.

Reinforcement Learning Based Energy Management of Hybrid Energy Storage Systems in Electric Vehicles

Energy management in electric vehicles plays a significant role in both reducing energy consumption and limiting the rate of battery capacity degradation. It is especially important for systems with multiple energy storage units where optimally arbitrating power demand among the energy storage units is challenging. While many optimal control methods exist for designing a good energy management system, in this work a Reinforcement-Learning (RL) methodology is explored to design an energy management system for an electric vehicle with a Hybrid Energy Storage System (HESS) that included a battery and a supercapacitor. The energy management system is designed to optimally divide the traction power request among a battery and a super-capacitor in real-time; while trying to minimize the overall energy consumption and battery degradation.

A Study of Influence of Suspension on Driveline Torque and Evaluation of Vehicle Anti-Squat/Dive Characteristics Using a Planar Vehicle Dynamics Model

Simplified vehicle dynamics models used to study the driveline durability are typically limited to the longitudinal dynamics and do not account for vertical and pitch dynamics. The influence of suspension on the vehicle ride and handling characteristics is studied extensively in the literature but its impact on the driveline torques is often not considered. In this paper, an effort is made to investigate the influence of suspension compliance on the driveline torque using a planar (longitudinal, pitch and vertical) vehicle dynamics model. An AWD vehicle is studied to understand its impact on the torque levels of both axles (primary and secondary). Subsequently the planar dynamics is explored in the context of anti-squat/anti-dive suspension. The primary focus of the paper is to predict the driveline torque.

A Domain-Centralized Automotive Powertrain E/E Architecture

This paper proposes a domain-centralized powertrain E/E (electrical and/or electronic) architecture for all-electric vehicles that features: a powerful master controller (domain controller) that implements most of the functionality of the domain; a set of smart actuators for electric motor(s), HV (High Voltage) battery pack, and thermal management; and a gateway that routes all hardware signals, including digital and analog I/O, and field bus signals between the domain controller and the rest of the vehicle that is outside of the domain. Major functional safety aspects of the architecture are presented and a safety architecture is proposed. The work represents an early E/E architecture proposal. In particular, detailed partitioning of software components over the domain’s Electronic Control Units (ECUs) has not been determined yet; instead, potential partitioning schemes are discussed.
